You might want to step up to Kmail 1.11.4 and KDE 4.2.4 via the ppa
repositories.
For me, this has been rock solid, no font issues, and no special config issues.
I did have a problem with fonts with one of the earlier 4.x versions of kmail,
but they were the result of upgrading kmail/kontact, and cleared up when I
erased the config files. YOu can make a quick test by logging out, come in
through a terminal then rename or delete all of the kmailrc and kmail
share/config folders. Then see if it comes in clean.
(or wait a week + for 4.3 and roll the dice.)
